The most useful way to size a machine is to count lifts and travel distance, not pounds. Occasional lifting of lighter loads suits a manual stacker, frequent lifting over short distances suits powered lift with manual push, and long runs or ramps justify powered drive. Capacity is also quoted at a stated load center, normally 24 inches, which matches a 48 inch deep pallet. A 3,000 lb machine rated at 24 inches handles about 2,400 lb on a 60 inch deep load and 2,000 lb on a 72 inch deep load. The failure mode is forward tipping, so attachments such as rotators and tilters that add weight ahead of the forks count against the rating, and capacity can also drop near the top of the mast, so check the figure at your highest working height.
Powered units also carry a training obligation. OSHA 29 CFR 1910.178 covers fork trucks, platform lift trucks, motorized hand trucks, and other industrial trucks powered by electric motors or internal combustion engines, so a battery-powered stacker or pallet truck falls under it. Operators must complete training and evaluation before operating the truck, except for training purposes, and each operator’s performance must be evaluated at least once every three years. A fully manual stacker or pallet truck has no motor and sits outside that standard, which is why many operations stay manual for occasional work and add powered lift only where the frequency justifies it.

Selecting the Right Type
♦ Power and drive, count cycles and travel distance rather than weight, using manual for occasional lifts, powered lift with manual push for frequent lifts over short distances, and powered drive for long runs or ramps.
♦ Base style, choose straddle legs when they fit around the load for the best stability and capacity per dollar, fork-over for open-bottom pallets in a narrower package, or counterbalance for floor, bench, wall-adjacent, or in-truck loads at lower capacity.
♦ Capacity, confirm the rating at your actual load center and at your maximum working height, since loads deeper than 48 inches and attachments both reduce what the machine can safely lift.
♦ Load type, choose pallet trucks for pallets, skid lifts for solid-base skids a pallet truck cannot lift, lift carts and self-leveling carts for work-cell height, rotators and tilters for emptying or presenting contents, and reel lifters and rotators for wire and cable reels.
♦ Environment, choose stainless steel models for washdown, food, and pharmaceutical areas, and confirm enclosed mechanisms and the stainless grade against your cleaning chemicals.
♦ Battery, choose lead-acid for single-shift operations that charge overnight, or lithium with fast-swap batteries for multi-shift use where downtime is costly.
